Toby gave the knight body proportions similar to Papyrus to give it an association with puzzles. Who else has an association with puzzles? Rouxls. Just look at their initials! Roaring Knight is RK. Rouxls Kaard? RK.

We never see the Knight in the light world the knight never left the dark world Susie just saw Papyrus's outline in the dark and thought it was the Knight because of their proportions the bunker is were Sans, Papyrus, and Gaster all hang out to play Uno and other games. Papyrus is shy so he only goes out at night so nobody sees him.
